Airbag Switch Connector Mold

BMJ's designers faced a number of design challenges when asked to build a new mold to manufacture this small, complex automobile airbag connector switch, a vital part of a car's safety system. The customer's current mold was in constant need of maintenance or repair, and the cost to produce the part had become prohibitive.

Due to the nature of the part, a number of unique design elements caused their existing mold to wear out rapidly if not continuously monitored and maintained on the tool. This would halt production while the mold was repaired, a costly and time-consuming process.

  • 2 very small, intricate half-round locking fingers were used inside the connector, not the standard square locking fingers most often used for this type of application
  • Due to complexity of the part and the thin steel walls in the cavity, standard molds tended to wear out rapidly

Injection Molded Plastic Airbag Switch Connector: Economical Solutions to Complex Problems

Our customer asked us to come up with an economical solution to this ongoing problem. Our engineers devised a "Pod Mold" system:

  • The mold is  a 2 section (pod), 4 cavity tool
  • Each replaceable pod contains 2 cavities 
  • We built 3 sets of pods (6 total) so that at least 1 set is always available in reserve

Primary benefits of this type of "pod" mold system include:

  • Pods are self contained, no additional pieces needed
  • Each pod is individually removable from parting line
     
  • Pods can be exchanged to perform maintenance or make repairs without stopping production

Our highly skilled mold makers build tools that operates consistently to produce small, complex parts such as this airbag switch connector. The mold contained a number of thin steel-steel shutoffs, thin, intricate areas that, if designed improperly, would not perform as required.
